2.54mm 8-pin Male to Female Customised Harness Cable

Agricultural drones operate in challenging outdoor environments, facing high vibrations, moisture, chemical exposure, and dust. Delivering reliable power and signal transmission to drone propellers requires custom-engineered wire assemblies built to withstand these harsh conditions.

At Hinicable, we recently engineered a 2.54mm 8-pin male-to-female customized wiring harness specifically designed for agricultural drone propeller power supply systems. This technical report details the design specifications, 12-step manufacturing process, and rigorous testing and validation behind this IP68-rated solution.

Technical Specifications & Engineering Requirements

To transition the client’s initial concept sketch into a mass-production-ready cable assembly, our engineering team defined precise hardware and material parameters:

  • Conductor & Cable Spec: UL2464 24 AWG × 8-core cable with aluminum foil shielding (AL) and a durable PVC jacket.

  • Pin Configuration: Solid copper male and female pins housed in precision internal fixing frames (8 pins per connector).

  • Fixing Mechanics: Female connector featuring an M2.5 × 4 mm knurled brass nut; male connector secured with an M2.5 × 12 mm cross-head screw.

  • Mating Precision: Required male-to-female pin insertion depth calibrated strictly to 3.0–3.3 mm.

  • Environmental Sealing: Embedded silicone waterproof O-ring on the female connector end achieving an IP68 waterproof rating upon mating.

  • Electrical Load Capacity: Supports continuous operating power of DC 24V / 3A.

Step-by-Step Manufacturing Workflow

To ensure zero-defect quality and consistent mechanical durability, Hinicable implements a 12-step manufacturing protocol for every agricultural drone cable assembly:

1. Injection Molding & Pin Assembly: Steps 1–2.

Injection mold the male and female internal fixing frames using flame-retardant Polybutylene Terephthalate (PBT) material, then assemble the solid copper P-pins.

2. Soldering & UV Curing: Steps 3–4.

Solder the UL2464 24 AWG wire conductors to the solid copper pins and apply UV adhesive curing to stabilize wire-to-pin joints.

3. Inner Mold & Electrical Testing: Steps 5–6.

Injection mold the protective inner housing, followed by an initial electrical performance test to verify conductivity and signal continuity.

4. Outer Mold & Secondary Testing: Steps 7–8.

Overmold the outer protective shell and perform a second electrical inspection to eliminate any open circuits or short risks.

5. Hardware Assembly & Waterproofing: Steps 9–10.

Install the knurled brass nuts/screws, fit the silicone O-rings, and conduct airtightness and IP68 water immersion testing.

6. Precision Inspection & Packaging: Steps 11–12.

Perform automated CCD optical inspection for pin insertion depth (3.0–3.3 mm), complete final visual quality checks, and package for shipment.

Technical Performance & Validation Testing

Through the customization of this 8-pin harness assembly. Hinicable demonstrated rigorous material selection and process evaluation tailored for drone power transmission.

+--------------------------------------------------------------------------+
| PERFORMANCE & RELIABILITY TEST RESULTS |
+--------------------------+-----------------------+-----------------------+
| Test Parameter | Client Requirement | Hinicable Result |
+--------------------------+-----------------------+-----------------------+
| Mating Depth | 3.0 mm – 3.3 mm | Pass (CCD Verified) |
| Ingress Protection | IP68 Water & Dust | Pass (Airtight Seal) |
| Operating Load | DC 24V / 3A | Pass (Continuous) |
| 12-Hour Thermal Rise | Standard Limits | +0.26°C (Negligible) |
| EMI Suppression | Zero Signal Interference| Pass (4 Power Groups) |
+--------------------------+-----------------------+-----------------------+

Key Engineering Achievements:

  1. PBT Frame Stability: The Flame-Retardant PBT inner frame locks pin spacing firmly in place, eliminating pin misalignment or physical interference during drone operation.

  2. Clean Power Distribution: The 8-core assembly divides power into four stable circuit groups, suppressing electromagnetic interference (EMI) to ensure smooth propeller motor communication.

  3. Hermetic Waterproofing: The integrated silicone O-ring provides a complete seal, meeting full IP68 water submersion criteria.

  4. Thermal Stability Under Load: During airtightness testing under a continuous 24V 3A load for 12 hours, conductor temperature rise reached only +0.26°C, far outperforming industry standards for electrical load capacity.

Conclusion & Mass Production Readiness

This custom 8-pin harness development project fully meets all performance and environmental requirements set by the client and has passed all client-side drone flight validation tests. The assembly is now officially approved for full mass production at Hinicable’s manufacturing facilities.
